Integrity testing of automotive air conditioning hoses according to SAE J2064

The technologies we surround ourselves with in our everyday lives are so complex that we rarely stop to think about how much care and thought goes into each individual component.

For battery and storage testing, discover the FDM Battery Test Chamber, designed for testing under controlled conditions.

Not only that: these components are often so important to the functioning of the whole that they have their own dedicated test standards

This is the case, for example, of the integrity test on flexible air conditioning hoses in cars.

What are air conditioning hoses?

When we think of the flexible hoses of an air conditioner, the ones that carry water and air out in common home air conditioners immediately come to mind.

However, flexible hoses also exist in car air conditioners, where they work in a completely different way.

The hoses are a fundamental part of the circuit that transforms the hot air inside the passenger compartment into cold air that is then re-expelled through the ventilation slots. Indeed, we could say that they are the circuit itself that connects every single component of the refrigeration system.

Without going into detail, these pipes transport one of two types of gas: R1234YF or R134A (now almost obsolete for environmental reasons). These fluids are heated and cooled several times during the process, reaching extreme temperatures, before reaching the pleasant, gaseous state of fresh air we experience in our cars.

For this reason, the pipes that transport them must have specific characteristics that make them capable of performing the task.

Integrity Testing According to SAE J2064

The international standard SAE J2064 is the standard that regulates the integrity tests to be carried out on flexible air conditioning hoses for automotive vehicles.

Climatic testing plays a key role within the standard.

In fact, flexible hoses must meet two main conditions: on the one hand, they must minimize refrigerant permeability and avoid system contamination; on the other, they must operate within a temperature range of -30 to 125°C.

Environmental chambers are the only tools that can guarantee the temperature ranges needed to test hoses in a climate simulation that reproduces real-world conditions.

The FDM environmental chamber for integrity testing of flexible hoses

The FDM environmental chamber is the ideal instrument for performing extreme temperature tests such as those required by SAE J2064 for integrity testing of automotive air conditioning hoses.

FDM environmental chambers have a temperature range from -70°C to +180°C and are able to program sudden temperature changes such as those encountered by the flexible hoses inside the air conditioning circuit of our cars.

Certification is required for all automotive component manufacturers wishing to comply with international standards.

SAE J2064 Testing Frequently Asked Questions

What specific climate tests does SAE J2064 prescribe?

SAE J2064 requires a set of durability tests that combine mechanical, thermal, and chemical stress. The main climatic tests are: thermal cycling from -30°C to +125°C for 144 hours with 6 cycles/day; hot vibration at 125°C with 1.5 G RMS for 48 hours; refrigerant permeation at 80°C for 240 hours with a maximum leakage of 1.5 g/m²/year for R1234yf and 14 g/m²/year for R134a; air aging at 150°C for 168 hours to evaluate elastomeric degradation. The Freon leakage test is performed with a pressurized tube at 35 bar in a sealed chamber, measuring leaks with a selective gas analyzer (infrared detector or mass spectrometer). Environmental chambers must guarantee a range of -40/+155 °C with margin on the set points, uniformity ± 2 °C and material compatibility with any traces of vaporized refrigerant.

Why is permeation critical for R1234yf compared to R134a?

R1234yf has a smaller molecule than R134a (molar mass 114 vs. 102 g/mol but a more linear geometry) and therefore a greater tendency to permeate through elastomers. The MAC Directive 2006/40/EC requires a GWP < 150 (R1234yf = 4, R134a = 1430), progressively moving the industry towards R1234yf. However, its leakage must be < 1.5 g/m²/year to maintain the environmental benefits throughout the vehicle's life. The flexible hoses adopt a multilayer construction with an inner barrier layer in EVOH, PA6, or nylon 12 (permeability 0.1-0.5 g/m²/year), IIR (butyl) or ECO (epichlorohydrin) compounds as elastic layers, polyester fabric reinforcement, and a CSM (hypalon) outer covering. Qualification requires testing according to SAE J2064 Section 7.7 at 80°C for 240 hours with gravimetric pre/post weighing measurement. The tube's ability to maintain performance at -30/+125°C for 10 years on the vehicle is the critical parameter.

How is the burst pressure test for MAC tubes structured?

SAE J2064 prescribes a burst pressure of 60 bar (870 psi) for the high-pressure circuit and 35 bar (500 psi) for the low-pressure circuit. The test is performed at three representative temperatures: -40 °C (elastomer fragility check), +25 °C (reference), +125 °C (thermal degradation check). The hose is mounted on a test bench with original fittings, filled with hydraulic oil and pressurized at a constant ramp (typically 10 bar/sec) until failure. The burst pressure must be at least 4× the maximum operating pressure. The test is preceded by aging in an environmental chamber (e.g. 168 h at 125 °C) to evaluate the residual burst pressure after aging. The cycle pressure (impulse) tests involve 300,000 cycles at operating pressure to simulate vehicle life. Specimens tested at -40°C must be thermally stabilized in a climatic chamber for at least 4 hours before the pressure test.

Which environmental chamber is needed for full SAE J2064 qualification?

The SAE J2064 qualification requires an environmental chamber with a range of -45/+155 °C (-45/+155 °C margin on set points -40/+150 °C), controlled humidity of 10-95% RH for accessory tests, ramps ≥ 3 °C/min, and a minimum volume of 400 liters to accommodate 1-2 m pipe samples with fittings. For combined vibration testing, integration with a 500-2000 Hz, 20 kN electrodynamic shaker with a table compatible with the chamber is required. The chamber must include through-wall passages for refrigerant pressurization wiring, with seals resistant up to 200 °C. The instrumentation includes calibrated pressure switches (uncertainty ≤ 0.5% full scale), digital flow meters, and ACCREDIA-certified Type K or Pt100 T sensors. For permeation testing, a sealed, ventilated measuring cell with a quadrupole mass spectrometer (detection rate 0.01 g/m²/day) is added. Large-volume FDM chambers integrate all these accessories in a single-unit configuration.
